Eco-Friendly Packaging Materials: What Is Actually Sustainable in Australia?

Sustainable packaging is not the material that looks the greenest. It is packaging that protects the product, uses as little material as practical and has a realistic end-of-life pathway after the customer is finished with it.

That distinction matters.

I have seen businesses spend more money on packaging labelled compostable, biodegradable or eco-friendly, only to create something less durable, harder to dispose of or more likely to end up in landfill.

At Custom Packly, I prefer to start with a much less glamorous question: what will actually happen to this packaging after it has done its job?

For many paper-based applications, the answer should be straightforward recycling. For some food, liquid or moisture-sensitive products, a carefully chosen plastic barrier may create less total waste than forcing an unsuitable paper alternative. In other cases, the biggest environmental improvement has nothing to do with changing the material at all. It comes from making the box smaller, removing an insert or eliminating a plastic laminate.

That is why I do not treat sustainability as a material trend. I treat it as a packaging engineering problem.

What Makes Packaging Actually Sustainable?

A sustainable package has to work across its entire life, not simply earn an environmental claim on the front panel.

I normally judge a packaging choice against five priorities:

  1. Does it protect the product properly?
  2. Can the customer realistically dispose of it?
  3. Are we using more material than necessary?
  4. Can recycled content replace virgin material without compromising performance?
  5. Can we achieve the required appearance without undoing the first four points?

The order matters.

Product protection comes first because damaged goods create another product, another package, another shipment and often a return journey. A weak package that produces preventable damage is not a sustainable success simply because the material itself is renewable.

Recyclability comes next. A technically recyclable material has limited value when customers cannot access the required collection system.

Then I look at weight, unnecessary layers, recycled content and visual finishing.

This is also why the material decisions available within custom packaging should never be made independently of box size, structure and how the product will travel.

The Materials I Trust Most for Everyday Packaging

There is no single best eco-friendly packaging material, but paper and cardboard remain some of the most practical choices when the product and structure suit them.

Corrugated cardboard and recycled kraft

Corrugated cardboard is one of my first choices for ecommerce, delivery and products that need real structural protection.

The fluted layer provides compression strength and cushioning without requiring excessive material. Recycled kraft liners can further reduce reliance on virgin fibre while maintaining the natural surface many brands want.

It is especially effective when the box is correctly sized.

An oversized recycled box is still an inefficient package. You are paying for extra board, transporting air and usually filling that air with additional material.

For ecommerce work, I normally want the box dimensions and flute choice considered together. A slim E-flute box may be enough for smaller products while a heavier structure may be required for greater weight or stacking pressure. The differences between corrugated box flute types matter because choosing more board than the product needs creates waste just as surely as choosing too little creates damage.

Recycled paperboard and folding cartons

For lightweight products, paperboard can be more efficient than corrugated board.

Think skincare bottles, supplements, soaps, cosmetics, small retail goods and many dry products. These products often need a printable outer carton more than they need heavy transit cushioning.

A well-designed folding carton uses relatively little fibre, ships flat and can provide excellent shelf presentation.

When I am working with products of this type, folding cartons and tuck boxes often provide a better material-to-product ratio than a heavy rigid box.

The finish matters, though.

Putting a plastic film laminate over an otherwise recyclable paperboard carton can complicate its end of life. Where the required performance allows it, I prefer considering aqueous coatings and restrained finishing rather than automatically adding plastic celloglaze.

White board can be just as sustainable as brown kraft

One misconception I see repeatedly is that sustainable packaging has to be brown.

It does not.

Recycled kraft works beautifully for brands with a natural, rustic or understated identity. But kraft absorbs ink differently. Bright colours, pale artwork, photography and some fine details can lose impact on the darker surface.

A responsibly sourced white paperboard carton with a recyclable construction can be a much better choice when accurate colour and high shelf contrast matter.

The environmental question is not whether the package looks earthy.

The question is what it is made from, how much material it uses, what coatings and adhesives are applied and what can realistically happen to it after use.

That is why material choice, print and coatings should be considered together when planning packaging customisation.

Paper bags, when the use case is right

Kraft paper bags make sense for many retail, takeaway and lightweight carry applications.

They are particularly effective when unnecessary mixed components are avoided. Paper handles, simple print and a clean paper construction make disposal much easier than bags that combine paper with plastic coatings, synthetic rope or decorative components that need to be removed.

But paper is not automatically suitable for every job.

Moisture, grease, heavy contents and long exposure can change the structural requirements. A paper bag that tears and causes the product to be damaged has not delivered an environmental benefit.

Flexible Packaging Is Where Sustainability Gets Complicated

Flexible packaging presents one of the hardest sustainability trade-offs.

Traditional high-barrier pouches often combine several material layers because each layer performs a different job. One provides stiffness, another provides an oxygen barrier and another supports sealing.

The result can work extremely well as packaging while being difficult to recover after use.

Mono-material pouches can improve the situation

Where the product requirements permit it, mono-material flexible packaging can simplify recovery because the pouch is designed around one polymer family rather than permanently combining several incompatible materials.

However, I would never print a broad recyclability claim just because a technical data sheet says the pouch is mono-material.

The business also needs to understand whether customers have a practical collection pathway for that material.

This is an area where the custom pouches and flexible packaging structure should be chosen around barrier requirements first, then matched to the best realistic disposal option.

Sometimes plastic is the more sustainable decision

This is an uncomfortable point for some brands, but it is important.

If a thin plastic barrier prevents food from spoiling, an oil from leaking or a moisture-sensitive product from becoming unusable, removing that plastic can create more environmental damage than keeping it.

The aim should not be zero plastic at any cost.

The aim should be minimum material, maximum product protection and the simplest workable material construction.

For oils, alcohol-based formulations, some foods and products travelling in very humid conditions, the barrier properties of plastic can be essential.

I would rather specify the smallest effective barrier than approve a visibly greener material that I already know is likely to fail.

Why I Am Cautious About “Biodegradable” Packaging

The word biodegradable sounds reassuring, but by itself it tells me very little.

I want to know what the material is, what conditions it needs to break down and what certification supports the claim.

Generic biodegradable plastic is especially problematic because decomposition does not automatically mean safe composting. A material that simply fragments into progressively smaller plastic particles has not solved the waste problem.

This is why I would never recommend that a brand rely on words such as biodegradable, eco or green without precise supporting information.

A specific, substantiated claim is far more useful than a broad environmental promise.

Compostable Does Not Automatically Mean Better

Compostable packaging has legitimate applications, but the disposal pathway has to exist.

AS 5810 is associated with home-compostable materials while AS 4736 applies to industrial compostability. Those are very different end-of-life conditions.

Industrial compostability can sound impressive on packaging, but the claim becomes far less useful if the customer has no practical way to send that package to an appropriate facility.

My rule is simple: never choose an end-of-life story that only works on paper.

If the customer is likely to put the package into a normal household waste stream, design around that reality whenever the product allows it.

The Problem With Eco-Looking Luxury Packaging

Luxury packaging can be one of the easiest places to confuse reusability with recyclability.

A thick rigid box wrapped in kraft paper may look environmentally responsible, yet its construction can involve a dense greyboard core, significant adhesive, magnets, synthetic foam and decorative finishes.

That does not mean rigid packaging should never be used. It means the material and construction need to be judged honestly.

For products that do not require a heavy rigid structure, I often prefer achieving the premium effect with better structure, printing and restraint.

A precision-fitting carton, slim corrugated mailer, elegant sleeve or paper insert can often create a strong unboxing experience without all the material.

One Compostable Pouch That Created More Waste

One skincare case stays with me because it captures exactly what can go wrong when the environmental claim takes priority over the product.

A premium body-oil brand wanted to replace its existing bottle with a plant-based compostable refill pouch.

On paper, the idea looked excellent.

The problem was the formulation.

Essential oils are aggressive. The pouch did not provide the barrier stability the product needed. Over time, the inner structure began to deteriorate. Seams weakened, layers started separating and some pouches leaked.

At that point, the sustainability calculation changed completely.

The damaged product had to be discarded. Other stock was contaminated. Replacement packaging was needed.

The better decision was not another experimental plant-based film. It was a durable recycled plastic bottle that could handle the formulation and enter an established recycling pathway where accepted locally.

That experience reinforced a rule I use constantly now: sustainability starts with compatibility.

The Paper Mailer That Could Not Survive the Delivery

I have seen the same problem happen with ecommerce packaging.

An apparel business moved away from stronger delivery packaging and into a thin home-compostable paper mailer because the material looked environmentally superior.

It worked in perfect conditions.

Then wet winter deliveries exposed the weakness.

The paper absorbed moisture, lost strength at the folds and started opening under the weight of denim products. Clothing arrived wet or damaged.

The redesign moved the products into right-sized recycled corrugated mailers with a suitable water-based protective coating.

That added board, but it removed failed deliveries.

When choosing between mailer boxes and shipping boxes, this is one of the questions I care about most: what will the package actually experience between the packing bench and the customer's door?

Sustainability Starts With Removing Material

When a brand asks me how to improve sustainability without blowing out the packaging budget, I rarely begin with an exotic substrate.

I begin by removing things.

This process is often called dematerialisation. In practical terms, it means using less physical packaging while keeping the required performance.

Right-size the box first

Right-sizing is one of the few sustainability improvements that can reduce several costs at once.

A smaller box can mean:

  • less cardboard
  • less void fill
  • lower packed volume
  • better pallet utilisation
  • less storage space
  • lower dimensional freight charges
  • less movement inside the package

I would rather reduce a box by 20% than spend significantly more on an unusual fibre while continuing to ship a large volume of empty air.

This principle sits behind many of the strongest ecommerce packaging ideas: better packaging often comes from smarter structure rather than adding more components.

Remove decorative layers that do not earn their place

Every component should have a job.

A sleeve may help communicate variant information. An insert may prevent a glass bottle from moving. A coating may be necessary for abrasion or moisture resistance.

But if the component does not protect the product, improve usability or provide meaningful brand value, I question why it is there.

Common opportunities include removing:

  • unnecessary tissue
  • redundant inner cards
  • decorative sleeves
  • excessive void fill
  • large plastic windows
  • foam inserts
  • magnets
  • full-surface foil
  • plastic film lamination

Less packaging usually means lower manufacturing cost as well.

Use paper engineering instead of foam where possible

Many products that traditionally use plastic foam can be secured with clever paper structures.

Die-cut paperboard cradles, folded partitions and corrugated supports can hold bottles, jars, electronics and gift sets securely while simplifying disposal.

That does not mean replacing foam blindly. The insert still has to survive impact.

The purpose of an insert is protection first.

How We Cut 42% From a Luxury Packaging Cost

One of my favourite examples involved a premium wellness brand selling three glass essential-oil roll-ons.

Their original presentation was certainly luxurious.

It used a heavy rigid box with a concealed magnetic closure, velvet-covered EVA foam, soft-touch plastic lamination and extensive metallic foil.

It also had three major problems.

First, it arrived fully assembled, so the brand paid to freight and store large volumes of empty space.

Second, the foam, magnets and laminated structure made disposal unnecessarily difficult.

Third, the packaging cost was eating into the product margin.

We changed the entire approach without making the product feel cheaper.

The new structure used a slim E-flute corrugated mailer made with high recycled content. It arrived flat instead of fully assembled.

Inside, a die-cut accordion paperboard insert separated all three glass bottles so they could not knock against one another during delivery.

The soft-touch plastic lamination disappeared.

We kept a small amount of gold foil, but reduced the foil area by about 70% and concentrated it on one clean central brand mark.

The result still looked premium because the structure, fit and graphic restraint did the work.

The packaging cost dropped by 42%. Storage needs fell sharply and the packaging became much simpler for the customer to deal with after use.

That is the type of sustainability improvement I like. Less material, less cost and no sacrifice in product protection.

A Sustainable Package Does Not Have to Look Sustainable

I regularly have to convince clients not to chase the raw eco aesthetic.

One project involved an organic liquid fertiliser concentrate.

The original idea combined a compostable bioplastic jug with a heavy unbleached kraft corrugated box. Visually, it communicated exactly what the brand wanted: organic, earthy and environmentally conscious.

Technically, it was the wrong combination.

The liquid formulation produced minor off-gassing. The bioplastic container began to distort under heat and pressure. Some bottles leaked around the closure.

The raw kraft carton then absorbed the liquid and collapsed.

Had that structure reached full production, the environmental cost would have been enormous because damaged bottles, contaminated boxes and replacement shipments would all have been added to the equation.

We moved away from the eco-looking solution.

The alternative used a recycled HDPE bottle with the physical performance needed for the formulation and a slim FSC-certified white paperboard carton with an appropriate water-based coating.

The finished pack looked cleaner and more premium than the original concept.

More importantly, it worked.

This is why I tell clients that white board is not the enemy and brown kraft is not a sustainability certificate.

Certifications Matter More Than Green Language

If a brand wants to print an environmental claim on its packaging, I want evidence behind it.

The ACCC expects environmental claims to be accurate, specific and capable of being substantiated. Words such as eco-friendly, green and sustainable are risky when they create a broad impression that the business cannot support.

FSC and PEFC for paper sourcing

For paper and cardboard, FSC and PEFC chain-of-custody certification can provide useful evidence about responsible fibre sourcing.

I do not treat a logo sitting in an artwork file as evidence by itself.

The certification must relate to the supply chain being used for that production.

Recycled content needs evidence

If the box says it contains a specific percentage of recycled material, that percentage should be supported by supplier documentation.

Do not guess.

Do not turn “made with recycled material” into “100% recycled” because it reads better on the packaging.

Specific claims are much safer and much more credible.

Compostability must apply to the finished construction

Another mistake is assuming that a certified base material automatically makes the finished package compostable.

What about the adhesive?

What about the ink?

What about the closure?

What about the barrier coating?

If a compostability claim applies to the complete assembled package, the evidence should support the complete assembled package.

What I Ask a Manufacturer Before Approving an Eco Claim

Before I am comfortable with a strong sustainability claim, I want documentation that answers three questions.

Is the certification current and relevant?

The certificate should cover the supplier or manufacturing facility involved in producing the packaging.

What is actually in the package?

A proper material breakdown should identify the main substrate plus significant coatings, adhesives, laminates, liners and closures.

Does the claim apply to the whole thing?

A paper tube with a permanently attached metal base is not the same recycling proposition as a paper-only tube.

A paper carton with a plastic window is not a mono-material paper carton.

A compostable film with an uncertified closure cannot automatically inherit the environmental claim of the film.

These details matter.

The Recyclability Claim I See Misused Most

The environmental claim I am most cautious about is a broad recycling symbol on mixed-material packaging.

A cardboard cylinder can appear obviously recyclable until you notice the metal base, plastic cap and industrial adhesive holding everything together.

A coffee pouch can look paper-based while hiding a plastic barrier laminate.

A window carton can be mostly fibre but still ask the recycler to deal with a permanently bonded clear film.

Where components need separation, the disposal instructions should make that clear.

The strongest sustainability messaging is rarely the biggest claim.

It is usually the most precise claim.

My Eight Questions Before Choosing a Sustainable Material

Before I recommend any eco-friendly packaging material, I want answers to eight questions.

  1. How heavy is the product?
  2. What happens if it is dropped?
  3. Will the packaging contact water, oil, alcohol or moisture?
  4. Does the product need an oxygen, light or moisture barrier to maintain shelf life?
  5. Will it travel by courier or mainly sit on a retail shelf?
  6. Where is the customer realistically likely to dispose of the packaging?
  7. Does the artwork require bright colour accuracy or would natural kraft suit the brand?
  8. What packaging cost is commercially realistic for the product?

These questions usually narrow the material choice very quickly.

A 100 g cosmetic carton and a 4 kg ecommerce shipment should not be having the same sustainability conversation.

What I Would Choose for Common Product Types

There are exceptions to every recommendation, but these are useful starting points.

Ecommerce products

For most products needing genuine transit protection, I prefer a right-sized corrugated mailer or shipping carton.

Soft apparel and other non-fragile goods may work well in a strong paper mailer where moisture exposure and product weight allow it.

Do not automatically put everything into a box.

Equally, do not use a lightweight mailer simply to reduce material if the product needs crush or impact protection. Custom mailer boxes can be sized around the actual product rather than relying on excessive void fill.

Cosmetics, skincare and supplements

For many retail products in these sectors, unlaminated paperboard folding cartons are an excellent starting point.

The bottle, jar, tube or primary container normally handles the product barrier. The carton handles presentation, information and secondary protection.

Premium presentation can come from sharp printing, structural fit, embossing, restrained foil and well-designed typography rather than excessive material.

Dry food products

Paperboard works well where the product already has a suitable internal food-contact package.

Flexible packaging may make more sense when shelf life, oxygen protection or moisture control is critical.

The environmental decision should consider product waste as well as packaging waste.

Liquids and oils

I am much more cautious here.

A robust recyclable or recycled plastic bottle may outperform a compostable alternative environmentally if it prevents leakage and product loss.

Glass can also work well in certain situations, although its weight, breakage risk and transport impact should be included in the decision.

Luxury products

Premium does not require magnets and foam.

A well-designed sleeve, folding structure, paperboard insert or moulded fibre tray can create theatre without turning the package into a collection of inseparable materials.

Retail and takeaway bags

Kraft paper works well where weight, moisture and grease conditions suit it.

I prefer simple paper constructions wherever practical, including paper handles instead of unnecessary synthetic cords.

Again, performance decides whether that material is appropriate.

Sustainable Packaging Can Save Money

One reason I dislike the assumption that sustainability means paying more is that many of the best environmental improvements reduce cost.

Changes that can save money include:

  • reducing box dimensions
  • reducing board weight where testing proves it is safe
  • removing void fill
  • simplifying inserts
  • replacing unnecessary plastic lamination
  • reducing decorative components
  • shipping packaging flat
  • standardising one structure across several product variations
  • combining larger repeat orders where sensible

Some upgrades do cost more.

High percentages of post-consumer recycled plastic can carry a premium. Certified compostable flexible films can cost more than conventional films. Specialist agricultural-waste papers such as hemp or bagasse may also cost more because production volumes are smaller.

That is another reason I start with efficiency.

Before spending more money on a new substrate, remove the waste already built into the existing package.

Do Not Confuse Minimum Material With Minimum Protection

There is a limit to dematerialisation.

If reducing the board grade by 20% increases crushing, that is not optimisation.

If removing the insert lets glass bottles collide, that is not sustainability.

If shrinking a box leaves no compression clearance around a fragile product, it has gone too far.

Packaging needs to survive its real environment.

For ecommerce, I want to know the product weight, courier conditions, drop risk, moisture exposure and stacking pressure before I reduce structural material.

The goal is not the smallest possible box.

It is the smallest box that still performs reliably.

Sustainable Packaging Should Be Designed for the Waste Stream

This is the principle I would most like businesses to remember.

Do not begin with, “What material looks sustainable?”

Begin with, “What happens when the customer has finished with this?”

If the answer requires them to remove three components, locate an uncommon collection point, identify an unfamiliar polymer and then correctly sort everything, the recovery rate may be poor regardless of what the sustainability presentation says.

Paper and cardboard are powerful materials partly because customers already understand them.

Flexible films, compostable materials and mixed constructions require much more careful thinking.

Local recycling rules can also vary, so disposal instructions should reflect the actual markets where the packaging will be sold rather than making sweeping claims.

My Biggest Sustainability Mistake to Avoid

The biggest mistake I see is designing for an eco-friendly aesthetic instead of designing for actual performance and recovery.

Brown kraft is a colour and material choice.

It is not proof of sustainability.

A leaf icon is a graphic.

It is not proof of compostability.

The recycling symbol is a claim.

It is not proof that every component will be recovered.

The best sustainable packaging is often less dramatic. It is right-sized, strong enough to prevent damage, easy to separate or recycle, free from unnecessary layers and supported by evidence.

That is what circular packaging looks like in practice.

What I Would Do Before Your Next Packaging Order

If you already use custom packaging, I would not redesign everything immediately.

Start with an audit.

Look at the box dimensions. Check how much empty space you ship. Review every insert, sleeve, coating and laminate. Ask which components genuinely protect the product and which simply accumulated over previous redesigns.

Then check the material evidence.

Ask what recycled content you are actually buying. Confirm relevant fibre certifications. Understand whether a compostability or recyclability claim applies to the finished packaging rather than one isolated material.

Finally, test the package.

A sustainability decision should survive the same drops, moisture, stacking, shelf time and handling as the conventional packaging it replaces.
