How to Choose Custom Packaging for Your Product

Choosing custom packaging should start with the product, not the artwork.

That sounds obvious, but it is one of the biggest differences I see between packaging that performs well and packaging that becomes expensive once a business starts shipping real orders.

A beautiful box can still be the wrong box. It can be too weak for the product, too large for economical freight, too slow to assemble or completely impractical to store.

At Custom Packly, I prefer to work in the opposite direction. I start with the physical product, work through how it will be stored, packed, displayed and delivered, then decide how the branding should sit on that structure.

My usual order of thinking is simple:

  • Product dimensions, weight and physical characteristics
  • Protection requirements
  • Retail, ecommerce or mixed distribution
  • Storage and packing workflow
  • Quantity and budget
  • Branding, printing and finishes

If those first five decisions are wrong, expensive printing will not rescue the packaging.

Start With the Product, Not the Box You Like

The first question is not, “Which box looks premium?”

It is, “What does this product physically need?”

I start with dimensions and weight, then look at whether the product is fragile, liquid, sharp, flexible, delicate or unusually shaped.

Weight has an immediate effect on material choice. A lightweight cosmetic carton and a heavy glass candle may be similar in physical size, but structurally they belong in completely different packaging.

A small lightweight item may work perfectly in folding paperboard. Put a 600g glass candle inside that same structure and the bottom can bow, the walls can flex and the product can break through during handling.

That is why accurate measurements matter so much. Even a few millimetres can affect inserts, closure tension and whether a box assembles properly. I cover that process in more detail in How to Measure a Box for Custom Packaging.

Weight tells you more than most people realise

Weight influences:

  • Paperboard thickness
  • Corrugated flute choice
  • Bottom closure strength
  • Insert construction
  • Whether the box can safely stack
  • How much movement you can allow inside
  • Whether the packaging needs a secondary shipping carton

For very lightweight retail products, a heavy box can simply add unnecessary cost.

For heavier products, under-specifying material is far worse. The few cents saved on board can turn into broken products, returns and unhappy customers.

Fragile products need controlled space, not just a stronger box

Fragile packaging is not simply about choosing thicker cardboard.

You need to control movement.

A glass bottle that can move freely inside a strong corrugated box can still break. Ideally, an insert or divider should hold it away from the outer walls so the surrounding structure can absorb the impact.

For fragile products with fitted inserts, one practical benchmark I use during sampling is to aim for only a few millimetres of movement. If I shake the packed prototype and hear the product rattling around, I do not consider the packaging finished.

A $75 Candle Taught the Difference Between Luxury and Protection

One of the clearest examples came from a boutique home fragrance brand launching premium hand-poured soy candles in heavy custom glass jars.

Each candle retailed for about $75.

The founder arrived with a beautiful digital concept. They wanted a very minimal 350gsm paperboard tuck box with matte finishing and gold foil.

They also wanted no insert.

Visually, the concept was excellent.

Structurally, I thought it was a disaster waiting to happen.

The problem was weight before it was design

A filled jar weighed roughly 500g to 600g.

That is simply too much concentrated weight for the thin paperboard structure they had chosen. The bottom could bow when someone lifted the box.

Then there was the bigger issue.

The candles were going to be shipped directly to customers.

Without an insert, the glass jar could move into the sides of the carton every time the parcel was dropped, tipped or thrown onto another package.

The customer wanted luxury packaging. What they actually needed first was transit engineering.

We changed the structure completely

We recommended moving to an E-flute corrugated mailer with a die-cut corrugated insert.

The insert locked the glass jar into the centre and left roughly 15mm of protective space around it.

Instead of trying to recreate the original foil-heavy appearance, we simplified the graphics. Clean black artwork went onto natural kraft corrugated board.

The result still looked deliberate and premium, but now the packaging could actually do its job.

This is exactly where custom mailer boxes can make more sense than lightweight retail cartons. Corrugated mailers combine a branded presentation surface with structural resistance to shipping impacts.

What happened after launch

The brand shipped more than 1,200 candles during the launch period.

They recorded zero transit breakages.

There was another benefit nobody had expected at the beginning.

Because the mailer was strong enough to act as the shipping box, they no longer needed a decorative box placed inside a second corrugated carton surrounded by bubble wrap.

The fulfilment team placed the candle into the fitted insert, closed the mailer, added the shipping label and sent it.

We estimated the new setup saved roughly $1.80 per shipment in secondary packaging materials and packing time.

That is one of the reasons I never judge packaging by unit price alone.

Decide Where the Product Is Going Before Choosing the Structure

After dimensions, weight and fragility, I want to know the product's journey.

Will it sit on a retail shelf?

Will it travel directly to an ecommerce customer?

Will it do both?

Those three situations create very different priorities.

Retail packaging needs shelf efficiency

Retail packaging has to make good use of space while presenting the product clearly.

I pay attention to:

  • Front-facing artwork
  • Vertical shelf footprint
  • Product identification
  • Opening and restocking
  • How several variants look next to one another
  • Whether the carton face bows under the product weight

For lightweight cosmetics, supplements and other small retail products, folding cartons and tuck boxes are often the sensible starting point because they provide a printable surface without adding unnecessary bulk.

Ecommerce packaging has to survive the journey

Ecommerce changes the priorities.

Now I am thinking about drops, automated handling, van transport, sealing and packing speed.

The outside of the box does not always need to be elaborate. In fact, natural kraft can hide handling marks better than a delicate light-coloured surface.

The premium moment can happen inside when the customer opens the package.

For many ecommerce applications, E-flute corrugated board gives a useful balance between slim construction, print quality and structural performance.

Choose Materials According to the Product's Job

There is no single “best” packaging material.

There is only a material that makes sense for the product, delivery method, budget and brand position.

The custom packaging process becomes much easier once you stop asking which material is most premium and start asking what each material needs to accomplish.

Folding paperboard for lightweight retail products

For small, non-fragile products, I commonly look at paperboard in roughly the 300 to 400gsm area.

Think skincare tubes, supplements, cosmetics and lightweight retail items.

A good carton can look excellent while remaining efficient to manufacture, store and display.

But it is important to distinguish product packaging from shipping packaging.

A beautiful paperboard cosmetic carton may still need protection inside a mailer when sent directly to a customer.

E-flute corrugated for everyday ecommerce

E-flute is one of my preferred starting points for many small and medium ecommerce products.

It gives you more structural rigidity than paperboard while remaining relatively slim.

It also has a dense flute profile, so printed surfaces can look much cleaner than people sometimes expect from corrugated cardboard.

B-flute and stronger board for weight or fragility

As product weight increases, I start looking at B-flute or stronger corrugated constructions.

Heavy glass bottles, larger products, grouped items and master shipping cartons require more resistance to compression and impact.

For heavier shipments, a regular slotted carton may make far more sense than an elaborate presentation box.

Structure comes first.

Rigid board when presentation genuinely justifies it

Rigid packaging has an important place.

I use it for premium retail, gifting, jewellery, cosmetics and high-value products where the weight and tactile feel of the packaging contribute to the experience.

The mistake is assuming rigid board is always the premium answer.

Custom rigid boxes are excellent when the product, selling environment and economics justify them. They can become a poor choice when a small ecommerce business has limited warehouse space or needs to ship every rigid box inside another protective carton.

Flexible packaging when shipping volume matters most

Pouches and other flexible packaging can be extremely efficient for products such as powders, coffee, tea and some soft products.

They can reduce both packaging weight and shipping volume.

That can matter more commercially than adding decorative structural elements that do nothing for the product.

Do Not Confuse Expensive Packaging With Good Packaging

Packaging cost should be evaluated across the whole operation.

The box unit price is only one line in the calculation.

I look at:

  • Product damage
  • Postage
  • Cubic weight
  • Void fill
  • Tape
  • Assembly time
  • Labour
  • Warehouse space
  • Secondary cartons
  • Returns
  • Replacements

But even the cheapest unit price can become expensive if the structure creates problems elsewhere.

The One-Size-Fits-All Box Can Become Very Expensive

I regularly see businesses trying to force several very different products into one master box.

The logic sounds reasonable.

One box means one print run, one tooling setup and simpler stock management.

The problem begins when that box has to accommodate the largest product.

Now every small product ships inside oversized packaging.

You need more tissue, more void fill or more bubble wrap. You also increase the parcel dimensions.

Because freight pricing can depend on cubic dimensions as well as actual weight, a light product can suddenly cost much more to ship simply because the carton is unnecessarily large.

In one representative calculation, the difference came to around $3 to $7 extra per shipment.

At 1,000 monthly orders, the annual effect can run into tens of thousands of dollars once freight and void-fill costs are included.

Sometimes two correctly sized boxes are cheaper than one supposedly economical box.

That is also one of the situations where the decision between custom boxes and stock boxes needs to be based on total operating cost rather than the purchase price of the carton.

Never Design the Artwork Before the Structure Exists

Another mistake I have seen is what I call the JPEG versus physics problem.

A founder hires a talented graphic designer.

The designer produces an impressive three-dimensional rendering.

Everyone loves it.

Then the files reach the packaging manufacturer.

The logo crosses a crease.

Important text sits inside a glued flap.

Artwork runs directly through interlocking tabs.

Dark areas crack at heavy folds.

Nobody thought about board thickness because the concept existed only on a screen.

The packaging dieline should come before finished artwork.

A dieline shows where the material will cut, fold, glue, lock and overlap. Artwork has to respect that engineering.

Otherwise, a business can spend another $1,000 or $2,000 having agency artwork reconstructed around the actual manufacturing file.

That is money that could have been saved by solving the structure first.

Packing Speed Can Matter More Than a 40-Cent Box Saving

A box that is cheaper to purchase can be more expensive to use.

I have seen this with businesses comparing manually folded cartons against faster auto-lock or self-sealing structures.

Suppose one standard shipping box costs $1.10 and the faster alternative costs $1.50.

The cheaper option looks like an obvious win.

Then somebody has to pack 500 orders.

A slower box may require the worker to form the base, hold the flaps, tape them, insert the product, close the top and tape it again.

If that takes 45 to 60 seconds while an auto-lock or peel-and-seal design can be completed in seconds, labour quickly changes the calculation.

At a labour rate around $30 to $40 per hour, hundreds of daily orders can create hours of unnecessary assembly work.

The box that cost 40 cents less can end up costing far more.

When choosing custom boxes, ask what happens at the packing table, not only what appears on the supplier invoice.

Storage Space Is Part of Packaging Design

One of the least glamorous packaging questions is also one of the most important:

Where are you going to put all these boxes?

A rigid box arrives assembled.

You are effectively storing empty air.

A flat-packed corrugated mailer or folding carton occupies a fraction of that space.

I have seen situations where a pallet could hold thousands of flat-packed cartons but only a few hundred assembled rigid boxes.

For a business running out of a garage or small warehouse, that difference matters.

You can end up paying external pallet storage fees just to hold empty premium packaging.

If those rigid boxes also need protective shipping cartons for ecommerce orders, you now have two separate packaging inventories to store.

The product may look luxurious, but the operational model is working against the business.

Sustainability Must Work With the Structure

I support reducing unnecessary packaging, but sustainability decisions still have to respect the product.

One common mistake is insisting on raw, thin, plastic-free material for a fragile product before working out whether the product can survive in it.

If the product breaks and needs to be manufactured, packed and shipped again, that outcome defeats the purpose.

The better approach is to reduce material intelligently.

That may mean:

  • A smaller box
  • A fitted paper-based insert
  • Less void fill
  • One shipping-ready branded mailer instead of two boxes
  • Recyclable corrugated board
  • Removing decorative layers that add no protection
  • Choosing a structure that requires less storage volume

Sustainability works best when it improves the packaging system rather than becoming a visual theme.

Raw Kraft Has Limits Too

Natural kraft packaging can look excellent.

It suits minimalist, rustic and environmentally conscious brands particularly well.

But businesses sometimes expect it to reproduce artwork like coated white paperboard.

Raw kraft is porous and the brown base affects printed colour.

Soft pastels can become muted. Fine details may lose sharpness. Light colours change when printed over brown stock.

If colour accuracy and detailed graphics matter, a white printable surface may be more suitable.

If you want raw kraft, I often prefer bold, simple artwork with strong contrast.

Luxury Packaging Changes Between Retail and Ecommerce

One of the biggest misconceptions I see is that luxury means rigid board.

For high-end retail presentation, rigid board can be excellent.

For direct ecommerce, luxury can mean something different.

A beautifully printed E-flute mailer with an excellent fit, strong construction, neat opening and internal print can feel far more appropriate than a delicate rigid box that has to be protected inside another carton.

I judge luxury by whether the packaging feels intentional for the way the product is actually purchased.

Not by how expensive the board sounds.

Always Test a Physical Sample Before Production

If I could make one recommendation to every business ordering custom packaging for the first time, it would be this:

Do not approve a production run from a screen.

A digital mockup cannot tell you how the box feels in your hands.

It cannot tell you whether the bottom bows under weight.

It cannot show whether the insert grips the product properly.

It cannot tell you how long the box takes to assemble.

It cannot reveal whether the lid needs too much force to close.

A physical structural prototype can.

Test the exact finished product

Never substitute measurements for the real product when you have the option to test the product itself.

Put the exact item into the sample.

Check:

  • Flap clearance
  • Lid closure
  • Bottom strength
  • Product movement
  • Insert grip
  • Sidewall pressure
  • Ease of opening
  • Overall packed weight

If the packaging feels wrong in your hands before production, making 5,000 of them will not improve it.

Pack everything the customer will receive

Do not test only the main product.

Add the tissue, cards, literature, stickers, accessories and inserts that will be present in the actual order.

I have seen packaging that fits perfectly until the marketing team adds a booklet and tissue paper.

Then the lid no longer closes properly.

Test how the packaging travels

For ecommerce, I like to test the fully packed package rather than an empty structural sample.

One practical stress test I use is a roughly 1.5 metre drop onto a hard surface from different orientations, including the face, side and corner.

I also like the simplest real-world test of all.

Ship the package.

Send a fully packed prototype across the country and have it returned without opening it.

Look at the scuffs, seams, corners and internal product when it comes back.

That round trip tells you far more about the packaging than a polished 3D rendering ever will.

Time the Packing Process Before You Commit

Assembly speed is easy to test and frequently ignored.

Take your prototype to the actual packing area.

Start a timer.

Form the box, load the product, add any inserts, close it, seal it and place a shipping label.

I become concerned when a straightforward ecommerce package takes more than roughly 20 to 30 seconds to prepare, particularly when the business expects meaningful daily volume.

That does not mean every package must meet the same benchmark. Complex gift sets are different.

But the test forces you to understand the labour implication before ordering thousands of units.

Inspect the Dieline Instead of Trusting the 3D Mockup

Before print approval, inspect the flat manufacturing file.

I generally want important artwork kept safely away from cuts and folds. Around 3mm is a useful practical safety allowance for critical text and logos in many projects, although the final requirement should follow the dieline and production specification for that box.

Pay particular attention to:

  • Fold lines
  • Cut lines
  • Glue areas
  • Interlocking tabs
  • Bleed
  • Logo placement
  • Fine text
  • Large dark printed areas across heavy creases

If something looks perfect only when rendered in 3D but makes no sense on the manufacturing dieline, fix it before printing.

Three Signs I Would Stop a Packaging Run

There are situations where my recommendation is simple: do not manufacture it yet.

The bottom bows when you lift the product

The structure or material is too weak for the weight.

Do not assume printing or final finishing will somehow strengthen it.

Change the board or redesign the closure.

You have to force the box closed

A package should not be compressing the product just to close properly.

That can transfer external impact directly into the item and create unnecessary stress on folds and seams.

Fix the internal dimensions.

Opening the box is frustrating

The unboxing experience does matter once the structural fundamentals are correct.

If customers need excessive force, scissors or awkward manipulation to open an ordinary mailer, the locking tabs or opening design need adjustment.

If You Can Spend Money on Only One Thing, Spend It on the Prototype

For a first production run, I would put money into structural engineering and a physical prototype before premium printing.

Before foil.

Before spot UV.

Before elaborate inside printing.

Before textured papers.

A physical prototype tells you whether your custom packaging actually works.

It can reveal the wrong dimensions, weak material, poor insert design, slow assembly, excessive shipping volume and closure problems before those mistakes are multiplied across a production run.

You can improve graphics later.

You can add premium finishes to a repeat order.

You can refine colour as the brand develops.

But if a beautifully printed box allows a $75 product to arrive shattered, none of those details matter.

That is the principle I come back to after years of working with packaging: solve the physics first, then make it beautiful.

Questions I Would Answer Before Ordering Custom Packaging

Before approving a structure, make sure you can answer these clearly:

  • What are the exact product dimensions and packed weight?
  • Is the product fragile, liquid, flexible or unusually shaped?
  • How much internal movement can it tolerate?
  • Will it be sold in retail stores, shipped directly or both?
  • Does it need an insert or divider?
  • How much warehouse space is available?
  • How quickly must staff assemble each package?
  • Is the box size increasing cubic freight?
  • Does the artwork fit the actual manufacturing dieline?
  • Has the complete packaged product been physically tested?
  • Does the material match the product rather than only the desired appearance?
  • Can the packaging scale sensibly as order quantities increase?

If you are still making the early commercial decisions, the cost structure matters too. Packaging price, freight, labour and repeat production all need to work together rather than being judged separately.

Getting the Packaging Decision Right Before Production

Custom packaging should make the product easier to protect, store, pack, ship and sell.

When it adds unnecessary freight, slows fulfilment or creates breakage, something has gone wrong even if the box looks impressive.

The right choice starts with physical facts. Measure the product. Understand the weight. Decide where it is travelling. Select the structure. Test it. Then use print and finishing to turn that structure into something customers remember.
